Multidisciplinary Capstone Design: Cross-Flow Wind Turbine (2015)
Part of an 8 student design team whose goal was to design a cross-flow wind turbine. This small scale wind turbine was created to be installed in urban environments to utilize wind flow that is augmented over and around buildings. We fabricated an adjustable experimental apparatus and performed tests. We also performed computer-aided simulations using Solidworks. We calculated the torque as a function of input wind velocity and proposed improvements to the design. A maximum efficiency of 21% was attained.
I personally worked on the impeller system. I performed extensive research and benchmarking on the impeller, shaft, bearings, coupling, and motor for the calculated forces they would be subjected to. The system was designed for minimal friction, deflection, and vibration and high speed efficiency. I conducted experiments and found the amount of torque lost in the bearings as a function of shaft rpm. A brushed DC motor was rewired to be used as a dynamometer for testing purposes. I organised team meetings and created Design of Experiments. After experimentation, I proposed the optimal bearing system design which would increase the efficiency of the apparatus by 6%.
Manufacturing Processes and Systems Laboratory: DeskBuddy (2015)
Designed a custom "RPI" desk organizer in a team of 12 students. The team worked within a $3000 budget for complete manufacturing and packaging of 400 DeskBuddy products. Every aspect of the manufacturing processes was designed to utilize equipment on RPI's campus. The processes were fully automated. We designed and prototyped the manufacturing tooling and fixtures.
This desk set incorporates cork board, a magnet, a slotted aluminum base, a clock, and showcases Rensselaer's "RPI" letters made from ABS plastic for unique and aesthetic desk organization. The manufacturing processes that were used included deep drawing the base, plastic injection molding the letters, shearing the magnet, and die cutting the cork. We also CNC machined the tooling and fixtures. The assembly processes included ultrasonic welding the letters together and heat staking the clock inside the "P" and the letters to the base. A Staubli robot was used for automation. The programs used included Solidworks for design and engineering drawings, Mastercam for CNC programming, and HyperWorks for optimizing the deep drawing process. My personal concentration was designing and automating the ultrasonic welding processes. This included designing the processes as well as the tooling and fixtures necessary to assemble the letters.
Introduction to Engineering Design: SleepyHeads Alarm Clock (2012)
Worked in a team of 8 students which successfully designed and built an innovative alarm clock. This alarm clock made it necessary for the user to get out of bed to stop the alarm. Four universal bed leg risers were built to hold load cells (pressure sensors). The sensors were wired to the alarm clock Arduino controller. The controller was coded to sound an alarm at a specified time and only stop sounding when the weight of the user was removed from the bed. The alarm would trigger again if the extra weight range of the user was applied to the sensors in the next 15 minutes.
The team consisted of Electrical, Mechanical, and Biomedical Engineers collaborating together. My concentration consisted of designing and fabricating the leg riser/load cell assembly. Various materials and designs were considered for different weight ranges and bed legs. The wooden leg risers were constructed using sawing, milling, and drilling operations; steel weight concentration plates were sheared; and the load cells were a purchased component. I also organized and designed the project presentations.
